I'm as confused as you are. I ran a dial indicator gauge over the flange on the rearend to see if there was any run out. Both the circumference and flange side facing the tranny. Then I ran it over the drive shaft (top, middle, bottom) and everything was well within spec. I've had the drive shaft balanced several times at two different shops. They've replaced both u-joints and the yolk.

The T5 housing didn't look like it had any cracks or visual damage. Come to think of it I pretty much replaced every shaft in there but the reverse idler.

Maybe there's something wrong with the fith drive gear that slides on the end of the cluster? Or perhaps like you say the housing could be tweaked and the two fith gears are not meshing properly. Although there was no unusual wear patterns on them. In fact they looked brand new.

I may just put the truck back up on jackstands again and fire it, put it in gear and listen to the tranny again. When I did that before the tranny rebuild it vibrated and made nasty noises in several gears. If I remember right, every gear but forth (didn't try reverse).

I must say though. Asides from that vibrating noise in 5th when letting off the gas the tranny runs like a dream. Very quiet and smooth.
